Resumo

Apesar de ser amplamente utilizado em componentes aeroespaciais, o Inconel 718 apresenta algumas características que dificultam a sua usinagem: dureza elevada, resistência em altas temperaturas, forte afinidade para reagir com materiais de ferramentas e baixa condutividade térmica. Além do mais, esta liga possui tendência para a formação da aresta postiça de corte, endurecimento por deformação, assim como efeito abrasivo de carbonetos e fases intermetálicas, que resultam em tensões mecânicas e térmicas elevadas na aresta de corte. A qualidade de acabamento exigido pela indústria, para este material, é de 1,6 µm de rugosidade média (Ra) e 6 µm de rugosidade total (Rt). Sabendo da importância do Inconel 718, assim como da necessidade de conciliar os desafios de usinagem com a qualidade exigida, o objetivo deste trabalho foi encontrar a condição experimental que resulte em melhores resultados de usinagem. Para encontrar a condição ótima, a liga foi usinada utilizando duas ferramentas: experimental de cerâmica – Al2O3 + MgO (perfil S) e comercial de metal duro revestido (perfil C). Com a metodologia de Taguchi foram planejadas duas matrizes experimentais. Para a ferramenta cerâmica, a usinagem ocorreu a seco e nas seguintes condições: avanços de 0,10–0,20–0,30 mm/rev; velocidades de corte de 300–400–500 m/min; profundidades de usinagem de 0,20–0,35–0,50 mm. A ferramenta de metal duro revestido foi utilizada em profundidade fixa de 0,5 mm, nas seguintes condições experimentais: avanços de 0,10–0,15–0,20–0,25 mm/rev; velocidades de corte de 55–70–85–100 m/min; dois tipos de ferramentas; dois tipos de lubrificação/refrigeração. A melhor condição experimental, em ambos os planejamentos, foi definida a partir das seguintes variáveis reposta: Ra, Rt , potência consumida, emissão acústica, vibração, desgaste da ferramenta e cavacos gerados. Para a ferramenta cerâmica, a condição que apresentou os melhores resultados foi: avanço de 0,10 mm/rev, velocidade de corte de 400 m/min e profundidade de 0,50 mm. Nesta condição, o comprimento de corte foi de 326,77 m e os valores de rugosidades, iniciais e finais, foram de: Ra = 0,798 e 2,075 µm e Rt = 6,227 e 13,88 µm, respectivamente. Para a ferramenta de metal duro revestido, a condição que apresentou os melhores resultados foi: avanço de 0,10 mm/rev, velocidade de corte de 70 m/min, ferramenta CNMG120408–M1– TS2500 e lubrificação/refrigeração com mínima quantidade de fluído. O comprimento de corte, nesta condição, foi de 511,20 m, cujos valores de rugosidades, iniciais e finais, foram de: Ra = 0,637 e 0,857 µm e Rt = 3,316 e 4,687 µm, respectivamente. A usinagem com a ferramenta de metal duro obteve um comprimento de corte 36 % maior que a ferramenta cerâmica, além de manter as rugosidades Ra e Rt dentro dos limites aceitos pelas indústrias aeroespaciais. Entretanto, a utilização da ferramenta cerâmica, usinando com velocidade de corte seis vezes maior que a ferramenta de metal duro, pareceu ser promissora, pois obteve valores semelhantes de: rugosidades Ra e Rt , até um comprimento de corte de 170 m; desgastes de flancos médios semelhantes, até um comprimento de corte de aproximadamente 250 m; valores inferiores de potência consumida; valores semelhantes de vibração; gerou cavacos curtos. Possivelmente, o emprego de ferramenta cerâmica redonda, com maior raio de ponta, possa gerar resultados melhores que aquelas de formato quadrado. Além do mais, o emprego desta ferramenta pode ser mais adequado em operações de desbaste com maiores profundidades de usinagem
Despite being widely used in aerospace components, the Inconel 718 presents some characteristics that make difficult its machining: high hardness, resistance at high temperatures, strong affinity to react with tools materials and low thermal conductivity. Moreover, this alloy has a tendency to form the built up edge, hardening by deformation, as well as the abrasive effect of carbides and intermetallic phases, which result in high mechanical and thermal tensions in the cutting edge. The surface finishing quality required by the industry, for this material, is 1.6 μm of average roughness (Ra) and 6 μm of total roughness (Rt). Knowing the importance of Inconel 718, as well as the need to combine the machining challenges with the required quality, the objective of this work was to find the experimental condition that results in better machining results. To find the optimal condition, the alloy was machined using two tools: experimental ceramic – Al2O3 + MgO (profile S) and commercial coated tungsten carbide (profile C). With Taguchi methodology, two experimental matrices were planned. For the ceramic tool, the machining occurred in the dry and under the following conditions: feed rates of 0.10–0.20–0.30 mm/rev; cutting speeds of 300–400–500 m/min; machining depths of 0.20–0.35–0.50 mm. The coated carbide tool was employed at a fixed machining depth of 0.5 mm, under the following experimental conditions: feed rates of 0.10–0.15–0.20–0.25 mm/rev; cutting speeds of 55–70–85–100 m/min; two types of tools; two types of lubrication/cooling. The best experimental condition, in both experimental designs, was defined from the following variables: Ra, Rt , power consumed, acoustic emission, vibration, tool wear and chips. For the ceramic tool, the condition with the best results was: feed rate of 0.10 mm/rev, cutting speed of 400 m/min and depth of 0.50 mm. In this condition, the cut length was 326.77 m and the initial and final roughness values were: Ra = 0.798 and 2.075 μm and Rt = 6.227 and 13.88 μm, respectively. For the coated carbide tool, the condition that presented the best results was: feed rate of 0.10 mm/rev, cutting speed of 70 m/min, tool of CNMG120408–M1– TS2500 and lubrication/cooling with minimum amount of fluid. The cut length, in this condition, was 511.20 m, whose initial and final roughness values were: Ra = 0.637 and 0.857 μm and Rt = 3.316 and 4.687 μm, respectively. The machining with the coated carbide tool obtained a cutting length 36% higher than the cutting length obtained with the ceramic tool, besides maintaining the roughness Ra and Rt within the limits accepted by the aerospace industries. However, the use of the ceramic tool, with a cutting speed six times higher than the coated carbide tool, seemed to be promising, since it obtained similar values of roughness Ra and Rt , for a cut length of 170 m; similar average flank wear, for a cut length of about 250 m; lower values of power consumed; similar values of vibration; short chips generation. It is possible that the use of round ceramic tool, with larger tool radius, can produce better results than those of square format. Moreover, the use of this tool may be more suitable in roughing operations with higher machining depths
